Hi,
We've just completed a production run of tracker circuit boards but learned that our supplier provided PLS8-US Rel. 2.1 modules instead of Rel 4 devices. It's going to be a lot of extra expense reworking boards to swap out modems. We do have direct access to the ASC0 serial receive and transmit pins in our design. Can you please tell me, will a Rel. 4 firmware upgrade of the Rel. 2.1 modules solve the problem or are there hardware differences between these two versions of the module that make them incompatible? If the upgrade will work, where can we find the Rel. 4 firmware, please?

The HW differences are very small between these revisions. Technically the firmware update from revision 2 to 3 and from revision 3 to 4 would work. I'd rather not try to go directly to 4.
But it is not recommended for other than test purposes and especially for production. We cannot guarantee that any side effect will be discovered.
There's also one more problem for US versions - it is not permitted approval wise for –US, as PTCRC mandates that VoLTE enabled devices (Rel4) carry a different TAC range than non-VoLTE devices Rel3).
Additionally the incremental FW update feature will not be possible in such revision 4 module, as this requires a new bootloader which is not updated by gWinSwup tool.
